Here are some pictures of some simple chip racks I made. I wanted something to hand out starting stacks for a tournament. Not really necessary, but I had some free time on my hands...
Here's some background on Shanghai Sparky's custom chip racks:

And here is some more discussion of RTBrandy's router bits for chip racks. (I don't have a 1/2" router so I couldn't get the good bits.)

I made simple square-sided racks instead of a curved bottom. I made some single trays and also some double-wides. For regular 39mm chips, I made the inside dimensions 40mm wide and 19-20mm high. The chips fit snugly. Obviously, make the length to suit the number of chips you want to put in.
I routed a simple rabbet on the front and back corners to help with alignment and glue up (I didn't even attempt a miter with this thin stock). I also routed a rabbet on the bottom of each piece, then inserted a flat bottom. After a roundover bit on all the outside edges and some quick sanding, they're ready for finishing. All the routing was done on a router table -- no way you could do this hand-held.
Actually, I figured out a better way to make the long single racks after making a few of them. I created and glued one large closed box then sawed that in half lengthwise to create two trays at once. Much easier for gluing and clamping them square.
So here are some pics of the single racks, set up for our Meeellliion Dollar Tourney (46 chips):

And here's one of the double racks:
I routed a channel for the middle divider in the bottom of the double rack.
And here's a sample of the side pieces.
